In what dimensions are they? Does it matter if it's the product or the packaging? I am surprised that it is not listed anywhere including the manufacturer's site. ?

Generally, a 2 1/8-inch square by a 6 1/2-inch length is considered appropriate. The wiring is high quality, the fused cover has good waterproof properties, and the box is extremely well made.

Do you know if I can use a second cigarette lighter adapter in place of the USB port?

It is possible to remove the sockets. As the wiring for the USBs is interconnected and fuses together, you will have to do some rewiring. The unit is very well made.

Do you think it can be wired directly into the Blue Sea fuse block or do you think it will need to be tied directly ?

There is a fuse and switch built into this device. To wire directly to your battery is not a good idea, try to wire your electrical panel or fuse block if possible.
